Hydrogen Diaphragm Gas Compressor With PLC Hydraulic Pump

Products Details

Engineered Hydrogen Reciprocating Diaphragm Gas Compressor With PLC Hydraulic Pump, 380V, Eco-Friendly Oil-Free Station

An engineered hydrogen reciprocating diaphragm gas compressor combines crank/linear hydraulic drive, multilayer metal diaphragm and PLC-controlled hydraulic pump station to boost H₂ from low or medium suction to 20, 32, 45, 90, 200, 250 MPa or other customized discharge classes without oil contact. The gas chamber is sealed by static metal diaphragms, so hydrogen never touches crankcase lubricant, piston oil or hydraulic fluid; the hydraulic pump only deflects the diaphragm through a closed oil circuit with leak-cavity monitoring. For 380V plant power, the package is supplied as a skid-mounted oil-free booster for electrolyzer buffer boosting, PSA hydrogen polishing, tube-trailer filling, 35/70 MPa refueling stations, fuel-cell test recovery and laboratory high-purity transfer.

This design is positioned between conventional lubricated reciprocating compressors and pure crank diaphragm compressors: it keeps oil-free gas isolation like a diaphragm machine, adds PLC hydraulic pump control for variable stroke/load management, and targets eco-friendly operation through zero oil carry-over, tight leak control, part-load efficiency and 380V three-phase integration with VFD or soft-start motor control.

Hydrogen Diaphragm Gas Compressor With PLC Hydraulic Pumps

Why Reciprocating Diaphragm With Hydraulic PLC Pump For Hydrogen

Hydrogen is small-molecule, wide-flammability and potentially embrittling at high pressure. A reciprocating diaphragm package manages these hazards through static isolation rather than dynamic gas lubrication.

  • Oil-free contamination control: metal diaphragm separates H₂ from hydraulic oil and crankcase lubricant, supporting fuel-cell-grade 99.99-99.999% purity when the whole gas path, piping, dryer and filters are qualified.

  • Low fugitive emission: gas chamber uses clamped head, welded joints, metal/PTFE seals and multilayer diaphragm; leak-cavity differential alarm detects primary diaphragm failure before gas mixes with oil. Diaphragm/oil-free hydrogen references often quote very low or zero measurable atmospheric leakage depending on test method.

  • Hydraulic pump flexibility: PLC-controlled hydraulic power unit regulates diaphragm stroke pressure, speed and load. Compared with fixed crank machines, hydraulic control improves part-load efficiency, soft start, frequent start/stop at refueling stations and automatic pressure holding.

  • Thermal safety: hydrogen discharge temperature rises quickly because of low molecular weight; PLC manages interstage/after cooling, stage-temperature trip and pressure ratio. Industry practice for hazardous reciprocating hydrogen often limits per-stage ratio and uses intercooling to keep discharge temperature within conservative limits.

  • Eco-friendly operation: no oil in gas path, lower catalyst-poisoning risk, reduced gland/rod emissions, 380V high-efficiency motor/VFD, optional recovery of boiled-off or decayed cylinder gas, and compatibility with renewable-powered electrolyzers.

  • Explosion-risk integration: 380V motor, sensors, junction boxes and PLC cabinet can be specified Ex d/e/p, ATEX/IECEx Zone 1/2, with H₂ detection, ventilation permissive and automatic ESD.

Hydraulic Pump And PLC Architecture

A 380V engineered unit usually contains:

  1. AC motor and hydraulic pump group — converts electric power to controlled hydraulic pressure; isolated from gas side by diaphragm.

  2. Hydraulic oil circuit — filter, cooler, relief, accumulators, pressure transducer; PLC modulates pump output to match suction/discharge setpoints.

  3. Diaphragm head assembly — gas cavity, suction/discharge valves, multilayer diaphragm, hydraulic cavity, leak-detection cavity.

  4. Process gas train — inlet filter, moisture/dew-point control, buffer tank/regulator, intercoolers/aftercooler, oil-free receiver, filling manifold.

  5. PLC control cabinet — 380V supply management, motor protection, VFD/soft start, HMI, data logging, remote Modbus/Profibus/4-20 mA/DCS gateway.

  6. Safety layer — stage relief, burst disk where specified, diaphragm leak alarm, H₂ gas detection, ventilation interlock, over-temperature/over-pressure ESD, emergency stop.

PLC functions should include automatic start/stop with inert purge permissive, light-load or VFD ramp start, suction low-pressure alarm, discharge over-pressure trip, stage-temperature alarm, hydraulic-oil pressure/temperature monitoring, diaphragm-cavity differential alarm, motor current/overload protection, running-hours and preventive-maintenance counters, fault history and remote shutdown. High-end packages add vibration trend, oil-particle monitoring and predictive diaphragm-life estimation.

Material And Hydrogen-Embrittlement Guidance

Hydrogen at elevated pressure can reduce ductility in high-strength carbon steel and some hardened alloys. Specifying the wetted path by pressure and purity reduces failure risk.

  • Pressure boundary and heads: 316L austenitic stainless as baseline; Inconel 625/718 or special nickel alloy for high-stage, high-purity or critical fatigue components. Avoid untreated high-strength carbon steel in high-pressure H₂ wetted parts.

  • Diaphragm plates: precipitation-hardening stainless, 316L multilayer or Inconel 718 depending on stress, temperature and purity; multilayer construction with intermediate leak cavity.

  • Valves and seats: PTFE, PEEK, metal-to-metal or Stellite overlay by pressure/temperature; avoid unknown elastomers in H₂ wetted service.

  • Seals and gaskets: all-metal spiral-wound, PTFE-encapsulated, Kalrez by temperature; nitrile/rubber not recommended in hydrogen contact unless validated.

  • Fasteners and springs: controlled-hardness stainless, A193 B7M/B8M class or Inconel X-750/Elgiloy by load; hardness limits reviewed against hydrogen partial pressure and standard practice.

  • Surface and weld control: solution annealing where required, smooth finish on critical gas parts, post-weld heat treatment, hardness testing in HAZ, radiographic/UT as specified; electropolish for ultra-high-purity fuel-cell or semiconductor hydrogen.

General industry guidance suggests limiting per-stage ratio, using intercooling and keeping discharge temperature conservative; for hazardous hydrogen reciprocating duty some engineering practices use around 2.5-3.0 ratio and below approximately 135°C discharge pending final gas/cooling design.

Eco-Friendly And Energy Features

  • Oil-free gas path: eliminates hydrocarbon aerosol, reduces filter loading and prevents platinum catalyst poisoning in fuel-cell applications.

  • Closed hydraulic loop: hydraulic oil does not contact gas; leak-cavity alarm prevents cross-contamination and avoids unnecessary oil change-out.

  • VFD/soft hydraulic control on 380V supply: matches compressor output to electrolyzer swing, station demand or cylinder decay; reduces unloaded power compared with fixed-speed start/stop.

  • Low-noise skid: balanced reciprocating/hydraulic drive, insulated enclosure and vibration isolation reduce plant noise; small diaphragm packages can be arranged for below harsh industrial limits depending on enclosure.

  • Green-hydrogen ready: designed to receive electrolyzer hydrogen directly; PLC can prioritize renewable input, buffer storage and staged filling to minimize curtailment.

  • Leak minimization: helium/ hydrogen leak-test joints, welded orbital piping for UHP, static seals and alarm-based maintenance reduce fugitive emissions versus dynamic rod-seal piston machines.

Sizing Method For 380V Hydrogen Diaphragm Booster

  1. Define hydrogen source: electrolyzer pressure/temperature/purity, PSA outlet, tube-trailer decay, cylinder bank or pipeline supply.

  2. State suction pressure range, not only average. Decaying banks require buffer tank, regulator or VFD hydraulic control.

  3. Define discharge pressure: 20/32 MPa storage, 45 MPa trailer, 70/87.5/90 MPa vehicle, 200/250 MPa specialist. Higher pressure needs more stages and stronger alloy.

  4. Convert required fill rate to Nm³/h at suction condition. For station kg/day, convert by H₂ density at standard condition; request factory FAD, not only dispensed volume.

  5. Select stages by ratio and cooling: 0.5-5 MPa to 20-45 MPa often 2-3 stages; 5-20 MPa to 70-90 MPa often 3 stages; 90-250 MPa custom multi-stage with intercooling.

  6. Select 380V motor: small 2.2-11 kW direct/soft start; 15-55 kW VFD or star-delta/soft start; 55-110 kW review 380V vs 415/690V by cable current and site transformer; larger custom systems may require higher voltage.

  7. Select hydraulic pump control: fixed-pressure pump for steady duty, VFD hydraulic pump for variable recovery/refueling, accumulator-assisted pump for frequent start/stop.

  8. Select materials: 316L baseline; Inconel/PH stainless for high stage, UHP or embrittlement review; PTFE/PEEK/metal valves; all-metal or validated polymer seals.

  9. Add safety system: H₂ detectors, ventilation permissive, Ex motor/panel, stage relief/burst, diaphragm leak cavity, PLC ESD, inert purge before first H₂ admission.

  10. Request FAT: performance at specified suction/discharge, gas or qualified inert substitute, helium/hydrogen leak test, hydrostatic/pneumatic test, hydraulic-oil monitoring, PLC trip simulation and 380V electrical verification.

Frequently Asked Questions

What is the difference between reciprocating diaphragm and piston hydrogen compressor?

A piston hydrogen compressor uses reciprocating rod/piston with rings or non-lubricated liners; it can deliver high flow but has dynamic seals where hydrogen can leak and oil can contaminate if lubrication is used. A reciprocating diaphragm machine uses hydraulic/mechanical reciprocation to flex a metal diaphragm; gas sees only static wetted parts, so it is oil-free and lower fugitive-emission by design.

Can a 380V single unit handle 70 MPa vehicle refueling?

Small 380V diaphragm boosters can support 70 MPa in low/medium flow laboratory or satellite stations, but commercial 70/87.5/90 MPa refueling often uses 55-110 kW or larger skids, water/combined cooling and 380/415/690V depending on power. 90 MPa reference diaphragm platforms can deliver from 12.5 MPa inlet with staged hydraulic diaphragm compression.

Is hydraulic oil dangerous for hydrogen purity?

In a proper diaphragm design, hydraulic oil never contacts hydrogen. The diaphragm isolates the oil cavity from the gas cavity; a multilayer diaphragm with intermediate leak cavity alarms if the primary gas-side membrane fails. Use hydrogen-compatible hydraulic fluid specification, oil filtration and regular cavity-pressure monitoring.

Which materials prevent hydrogen embrittlement?

Use 316L or other solution-annealed austenitic stainless for most wetted boundaries, Inconel 625/718 for high-stage or high-stress parts, controlled-hardness PH stainless for diaphragms, and avoid high-strength carbon steel above accepted hardness limits unless validated. Final selection depends on pressure, temperature, hydrogen purity and standard applied.

Does the PLC control the hydraulic pump or the motor only?

Both can be integrated. The PLC manages 380V motor start/VFD, hydraulic pump pressure/flow, diaphragm stroke demand, interstage cooling, safety valves and station cascade. Hydraulic-pump control allows pressure-holding, soft start, variable stroke and automatic response to suction fluctuations without manual throttle changes.

What cooling is required for eco-friendly hydrogen diaphragm compressor?

Small 0.5-100 Nm³/h air-cooled units are acceptable in controlled rooms; 100-1000 Nm³/h station boosters to 20-45 MPa usually use water or forced air with intercooling; 70-250 MPa multi-stage machines normally require water/combined intercooling and aftercooling to control discharge temperature and diaphragm stress.

What flow can a 380V engineered package deliver?

It depends on discharge pressure. Reference data include 0.5-500 Nm³/h for 2.2-55 kW GZ diaphragm frames to about 70 MPa , 100-1000 Nm³/h for 45 MPa station samples around 15-55 kW , up to 2000 Nm³/h for 32/90 MPa engineered diaphragm platforms , and larger reciprocating/hybrid stations beyond 1000-4800 Nm³/h with higher power electrical design.

What safety certifications should be requested?

Request ISO 9001/CE/PED/ASME as applicable, ATEX/IECEx for hazardous area electrical and gas detection, pressure-vessel code compliance, material certificates, weld procedure, helium/hydrogen leak-test report, hydrostatic/pneumatic FAT, diaphragm-burst test, PLC trip-set document and hydrogen-commissioning procedure with inert purge.

Is this compressor suitable for green hydrogen?

Yes. Electrolyzer outlet can feed the suction buffer; the oil-free diaphragm maintains fuel-cell purity, the 380V VFD/hydraulic PLC matches variable renewable output, and low-leak design reduces hydrogen loss. For direct electrolyzer integration, specify suction pressure range, H₂ purity, moisture/oxygen impurity limits and buffer volume.

What information should be sent to suppliers for quotation?

H₂ source and purity, suction pressure range and temperature, target discharge pressure, Nm³/h or kg/day, allowable pressure fluctuation, cooling air/water data, 380V/other voltage and frequency, VFD or fixed-speed preference, material requirement, Ex zone, H₂ detection/ventilation design, dryer/filter specification, stage count preference, hydraulic pump redundancy, PLC/SCADA protocol and FAT gas.

An engineered 380V hydrogen reciprocating diaphragm compressor with PLC hydraulic pump provides oil-free, low-leakage H₂ boosting from electrolyzer/PSA/buffer sources to 20-250 MPa according to station duty. With 316L/Inconel multilayer diaphragms, closed hydraulic isolation, water/air intercooling, Ex-rated 380V electrical system and PLC safety interlocks, the package suits eco-friendly refueling, tube-trailer filling, fuel-cell test and high-purity hydrogen recovery without lubricating the gas stream or exposing hydrogen to crankcase oil.
